A, B, C and D checks explained: the complete DG maintenance ladder

A, B, C and D checks are the four levels of scheduled DG set maintenance, in rising depth: A is the operator’s routine inspection, B is the periodic service — oil, filters, coolant — C is a minor overhaul, and D is the top overhaul: cylinder heads, injectors, valves. Each level is triggered by running hours or calendar time, whichever arrives first, and each includes everything in the levels below it.

The ladder at a glance

Every engine OEM publishes its own maintenance schedule, and the exact hour figures differ by model, duty cycle and fuel quality — which is why this guide gives you the scope and the logic, and your O&M manual gives you the numbers. What does not differ is the structure: four levels, each deeper and less frequent than the last.

The cumulative rule matters more than it looks. A C check that does not include a complete B service is a C check done wrong; a D check begins by doing everything the lower rungs demand and then goes deeper. When you compare overhaul quotes, check for this first — a cheap deep check that skips the basics is not cheap.

The A check: the layer everyone underrates

The A check is not a service visit. It is the routine your own operator runs every day the set is on duty and at every test run: engine oil level, coolant level, fuel level and any water collecting in the fuel filter bowl; visible leaks of all three fluids; battery terminals and charge condition; the air filter restriction indicator; loose fasteners and wiring. On load, it adds the human instruments — smoke colour, vibration, gauge readings, and anything that sounds different from last week.

In our experience, many of the breakdown calls we attend trace back to something an A check would have caught days earlier: the seeping coolant hose that finally let go, the battery that had been dying for a month, the small fuel leak that became an empty tank on the night the mains failed. No AMC replaces this layer — a service engineer who visits on schedule cannot see what changed on Tuesday. What a good AMC partner does is train your operator once and leave a checklist.

The B check: the service that keeps the oil honest

The B check is what most people mean by “servicing the DG”: engine oil and oil filters changed, fuel filters changed, air cleaner serviced or replaced, coolant condition and level verified, belts checked for tension and cracking, battery serviced, protections and controls exercised, and the set run on load before the engineer leaves.

On our AMC terms the B-check falls due every 250–300 running hours — and on low-run standby sets, calendar time takes over, because oil ages in the sump even when the hour meter doesn’t move. It absorbs moisture and its additives deplete, which is why a standby set that ran thirty hours all year still gets its oil changed.

Skipping B checks is the slowest, most expensive way to save money on a genset. Degraded oil doesn’t announce itself; it simply wears the engine faster until a C-level problem arrives early. Clogged fuel filters starve injectors. And on a set under warranty, a missing service record is the kind of paperwork gap a rejected claim is built on.

The C check: the overhaul nobody schedules

The C check is the halfway overhaul — everything in the B scope, plus the adjust-and-restore layer that filters and oil alone cannot deliver: valve clearances set to specification, injectors removed for testing and service, turbocharger inspected, aged hoses and clamps replaced, the cooling system cleaned out, mounts and couplings checked, and the alternator given real attention — insulation resistance measured, not assumed.

We will not print an hour figure here, because there isn’t one honest number: the C interval is engine-model-specific and lives in the O&M manual for your engine. What we can tell you from the field is the pattern — on standby duty, many sets earn their C check through calendar deterioration and light loading long before the hour meter demands it. The trigger to respect is the manual’s, whether stated in hours or years.

The D check: the top overhaul

The D check is the deepest scheduled overhaul in the ladder — a top overhaul of the engine. The cylinder heads come off; heads, injectors, valves and their associated systems are restored to specification. Compression testing brackets the job: it is how the need is proven before the scope is priced, and how the result is demonstrated after reassembly. If the findings point below the head gasket — pistons, bearings, the bottom end — that becomes a condition-based decision made on evidence, not a rung on the schedule.

This is not theory for us. At IBM Bangalore we performed D-check top overhauls on four 1010 kVA Cummins sets protecting a live campus. Each set was released for overhaul only after the campus’s remaining standby cover was verified; findings on the first machine informed the scope on the other three; and every set went back through load testing into auto standby. The campus was never left unprotected — on a multi-set site, the choreography of a D check matters as much as the engineering. The same discipline — written root cause and scope before any spanner turns — applies whether the machine is 1010 kVA or 125.

A D check deferred does not stay a D check. Compression keeps falling, combustion deteriorates, and damage migrates downward into components a top overhaul would never have touched. The most expensive overhaul is the one that was due two years ago.

Why a standby set still climbs the ladder

The most common lie a standby set tells is a healthy hour meter. Hours measure combustion wear; they measure nothing else that ages a genset:

  • Rubber — hoses, belts, seals — hardens and cracks with time, not use. A hose that has never seen load can still burst on the first hot run.
  • Coolant loses its corrosion protection as inhibitors deplete over time, quietly attacking the very passages it sits in.
  • Batteries deteriorate on float and fail exactly when asked to crank — the classic standby failure, and the cheapest one to prevent.
  • Diesel degrades in storage, and water condensing in a part-empty tank feeds contamination that ends up in your filters and injectors.

This is why every real maintenance schedule carries two triggers — running hours or calendar time, whichever comes first — and why an AMC for a standby set is structured around the calendar. A set that ran forty hours last year can be in worse shape than one that ran four hundred.

Underloading: the accelerator on the whole ladder

There is one operating habit that drags the entire ladder forward: running a diesel set at a small fraction of its rating for long stretches. Sustained loading below roughly 30% of prime rating risks wet stacking — unburned fuel glazing the exhaust side, fouling injectors, and producing the black drool at exhaust joints that operators call slobber. Caterpillar’s underloading guidance recommends loading to at least 30%, and our kVA calculator applies exactly that floor, warning you when a motor-starting surge forces a set your running load will only lightly load.

The maintenance consequence is direct: an underloaded set arrives at each B check with dirtier oil and reaches C-scope work — injectors, turbo, exhaust-side cleanup — well ahead of schedule. If your set spends its life below the floor, fix the sizing or the loading pattern; no service schedule out-services a chronic operating problem.

What the ladder means for your AMC

An AMC is the ladder turned into a contract. On ours, the calendar side is carried by six scheduled preventive visits a year, typical — high-run sets get visit frequency matched to their duty cycle — and the hours side by B-checks at the 250–300 hour cadence, with the service history held digitally so a due date never depends on someone’s memory. Around the schedule sits the response layer: 4–6 hour breakdown attendance and a 95% uptime commitment with stated conditions, in writing. A checks stay with your operator; we train them once and leave the checklist.

C and D checks sit differently: they are scoped jobs, not visit-schedule items. The honest sequence is inspection first, written findings, then an itemised scope — never a number over the phone — with work that can safely wait phased rather than bundled.

One decision remains: whether the spares consumed across all those checks ride inside a fixed annual price, or are billed as they are used. Finding your set’s place on the ladder

Two numbers locate any DG set on this ladder: the hour-meter reading and the date of the last documented service. Send both on WhatsApp — with the engine model plate if you have it — and you will get a straight answer on which check is actually due, whether it belongs in a routine visit or a scoped overhaul, and what it looks like under contract.
